Melting BBs may not work as well as you think. You will most likley end up with a lot of imperfections through out the block from contaminates in the plastic during melting. Just a word of warning. The bar stock is probably your best bet.
 
Finally found a youtube video showing rifled slugs in flight for those that might be skeptical about if they acutally spin.

You can get some plastic putty int eh autoparts store to seal cracked plastic washer fluid containers. It comes in a tube like taffy. you break off a chuck, knead it in your hands and spread it. It dries hard as hell and quick. Check it out.

Also, something a little more liquid if you want to pour or cast. Amounts are not critical in terms of mixtures either. Check out the video they actually cast stuff in it. I think you'll like it. http://www.plast-aid.com/

On topic though - How precise will these BB's actually be? And whoever is making them (Can't remember name off the top of my head) make sure to put photos of the finished product in the gallery.
 
We'll from the looks of it there are a lot of us working on different things. Cheese man and I are actually plotting to see what we can come up with, I won't give details now, mainly because we're still tweaking our designs. But I can probably guarente that there will be some kind of range results once we've got some working concepts going.

@Beck: Since the general ideas around her are generally going to increase the size and mass of the BB, my concern is to keep the weight down, and I have yet to find a proper data sheet on most of these resins to figure out the density of the various ones out there.
